So today, after getting annoyed at my cardboard/tissue paper storage method for the last time, I purchased a half infantry/half pluck foam case. Now I am trying to decide what to do with the pluck foam. Anyone have any advice?
At the moment it will need to hold 2 manticores, a demolisher, 2 sentinels, 4 HWTs and a few objectives. I am thinking about "plucking" out shapes for 3 chimeras, 3 russes and then using the spare foam to pad out the unused tank shapes to hold the random models. I don't want to make it so that it holds what I listed perfectly, as I may want to change my list at some point.
I know some people have recommended that I leave the walls between sections as 2 squares wide, as this will make the whole thing a lot more rigid. I will need to test if this limits the capacity too much though.

I recently got one, only way I could figure out for 2 russes and 2 chimeras involved single thickness walls. It does feel flimsy, but I can't figure out any other way to fit them! If you do, please share...

I don't get it - do you mean he/we should look at the way they cut their foam for inspiration?

I think he means buy some, although it is kind of late for that.
I'm going to have a good sit down tomorrow and play around with it. I really want to leave room for sponsons, which limits my options a lot. We shall see what I come up with though.

why not stick card to the outsides of the foam trays to add ridigity to the tray then the internal walls could be thin but the whole tray stays rigid

So, the planning stage is pretty much done. I reckon about 5 chimera/russ sized models, although I will probably only use up three. I decided to leave out space for sponsons, as I rarely use them. I'll post a diagram of what I did when I'm finished.

Well if you make a mistake PVA glue works well for sticking the foam bits back together.

Ok, so here is a rough picture of how I ended up doing it: Each red 'square' is a piece of foam I left in. The two blue shapes are little foam blocks that can be removed to make those sections big enough for russes. I may change the layout slightly if I think it is needed, using PVA (thanks Chem) to fix things. 4x6 is big enough to hold a russ or chimera. 4x5 can hold a sentinel and a turret or some HWTs. The small bit is for objectives. I left the majority of the walls two pieces wide, to give the whole thing a bit more stability.
